Anyway, it's not trashed. The freehub mechanism still works, right? The only problem is the steel carrier on the cassette has chewed into the splines which are a softer alloy. You're producing too much torque.
Not sure off the top of my head if you can buy the freehub as a replacement. I could google it, but it's not my project. Ring the distributor, Dirt Works, on (02) 9679 8400, they'll sort you out with the good info.

I have a similar issue on my $100 hubset (Miche Racing Box from Wiggle) that I used for my
handbuilt wheels, but I'm 94kg and have covered 2,700km, but the damage is not as severe.
I can get a replacement freehub for 30 pounds + shipping, so will live with it until it's a major issue, but my hubs are cheapies. The DT ones are not.
I'll be watching with interest to see the outcome.

What you see there is very normal for a 8,9 or 10 speed compatible alloy free hub running a 10 Speed cassette. The splines on the 10 spd cassette are deeper which allows the cassette to move and chew into the softer alloy of the free hub.
I have seen pics and a write up on another forum of some small steel pieces which can be fitted when assembling the cassette onto the freehub and stops this from occuring. I believe they are made by American Classic, however the AC website wont work for me this morning. I will also ask the guy on the other forum for permission to post his pics here and let you know.

AMCBCKA/C CASSETTE BODY CLIPS & SHIMS - 10 SPEED KIT available from Cassons
I rang Trek and the advised me that they have replacement free hubs. It is a Cycleops free hub.
Looks like I will be buying,

Yup they won't fair any better...I have gone thru 4 in 11,000km.

On another note.....my Gravity Zero wheels, rode them for the first time last Saturday in a TT, same thing is happening.

Not necessarily. The Red cassette have only 2 contact points - one at either end, and the inner end (the ironically red coloured plate) is not real thick either.alex wrote:a one piece cassette like a sram red will solve this problem also

Unless you are a daft weight-weenie, buy a steel hubs in preference to the alloy every time.

They don't sell to the public, hence you have to order it through the LBS (and they get it from Casson's).
There is no RRP, but the guy said that you should expect to pay around the $25 mark for the kit of tabs.
So, time to visit the LBS. Just use the code AMCBCK
And Rob, this may mean that you won't have to bother with the replacing of the freehub.

The rather than using pawls like the freehub pictured DT Swiss hubs use their "Star Ratchet" mechanism, where there are two cogs with ramps on the two adjacent faces.
